VW GOLF Mk7 MQB INTERCOOLER

The Forge intercooler for the Mk7 Golf, MK7R, Audi TT MK3 2.0 TSI and S3 (8V chassis) fitted with the EA888 2.0 TSI engine. Volkswagen group have changed just about everything from the Mk6 to the Mk7 chassis, so this core has had to be designed from scratch in order to fit in with the redesigned radiator and condenser.

The core fits in the stock location meaning cooling is radically improved over OEM. Forge tested Golf Mk7 GTI achieved 16bhp more without any other modifications whilst also demonstrating a consistent 25-30°C (77-88°F temperature drop over stock on the dyno, with all runs performed on the same day with only a 2°C variation in ambient temperature over the runs (in fact it was 2°C hotter when they tested the Forge core). Forge Motorsport have designed a carbon fibre intake for the latest 1.8 and 2.0 TSI EA888 engines. It combines a highly unique, desirable and attractive look with an ability to offer real-world horsepower increases. Although  the VW/Audi group got their intake pretty good, they were able to force feed even more cold air into our intake by running it the full width of the slam panel, and exploiting the cold air ducts that VW/Audi put in from the factory, but don’t use.

The genuine carbon fibre is finished in high gloss and can be supplied with or without the silicone intake hose.

It offers greater sound from the engine, particularly when on boost, and our product testers have reported a more responsive throttle too. The filter element itself is provided by Pipercross, and is fully serviceable or replaceable if necessary. In our testing, it was the only filter type that was able to offer adequate filtration to the engine, whilst still being capable of flowing enough air to offer an increase in horsepower and torque.

HYUNDAI I30N INTERCOOLER

The Forge Motorsport front mount uprated intercooler for the Hyundai i30N.

If you use a i30N for fast road or have a high performance tune in a hot climate, this product is essential. Utilising our industry leading bar and plate design alongside Solidworks CAD and flow simulation design (Computational Fluid Dynamics – CFD) to develop our high flow cast end tanks, the turbo side endtanks feature an internal divider to ensure the full volume of the stepped core is utilised.

The bar and plate core has over 129% more volume and an increase of frontal surface area over 71% (over the stock cooler) meaning the Forge Motorsport intercooler is the largest currently available on the market. They ensure to deliver optimum cooling efficiency, the development team created a fabricated ducting system that has been skilfully integrated into the superior design of this product.

The inlet and outlet sizes have been increased in diameter to 65mm, giving an increase of 27% more volume over the stock cooler to give perfect flow. The development team also added a custom hard pipe increasing the diameter by 14 mm to 64mm – up from the factory 50mm. This replaces the stock factory pipe on the hot side to ensure this package gives you all you need for maximum performance gains on high levels of tune.

The boost pipe and intercooler come in our standard black textured finish powder coat for maximum longevity.

This intercooler combined with our intake, and a quality aftermarket cat back exhaust will deliver you unparalleled levels of performance. The final testing results were very notable – not only did the Forge Motorsport intercooler halve the IATS, it also significantly increased both power and torque over Hyundai’s claimed figures of 275bhp and 278lb.ft of torque, making an extremely impressive 307bhp and 347lb.ft.

HYUNDAI I30N INDUCTION KIT

Forge Motorsport are excited to release there industry leading intake for the Hyundai i30N. This aftermarket cold air intake system improves your i30N’s airflow in several key ways. It routes the air more directly into your engine, using a huge 102 mm diameter CNC mandrel bent alloy pipe. The aftermarket system also improves the airflow by adding a high-flow, high efficiency air filter in place of the more restrictive factory air filter. Finally, the cold air intake system is set up to allow cooler air to easily flow into your engine

The intake diameters on these air intakes have been carefully tuned to provide exactly the correct quantity of air ensuring solid consistent power gains throughout the rev range without any loss of low-end torque. The pipework is specifically designed to feed the turbo without interruption. The upshot to all of this is a gain of induction acoustics under acceleration, which improves the driving experience and adds a bit more drama to the Hyundai’s 2.0 four pot engine.

The intake is finished off with our unique black thermal powder coating. This kit comes with Forge’s usual detailed fitting guide to help make installation as easy as possible.

BMW M3/M4 INDUCTION KIT

The Forge Carbon air intake has been designed to improve the engines ability to breathe and to increase performance. The Forge engineers have looked at every characteristic and made improvements in volume, shape, size of intake and airbox construction, this has all been maximised to contribute in achieving optimum performance and allow the engine to draw in as much air as possible.

The airbox comes manufactured in an autoclave using prepreg carbon fibre, by using this technology on Forge Carbon fibre parts they have made a product that is much lighter and (20-40%) stronger than liquid infusion.

With this unique sleek design, you can expect to see a carbon fibre housing that flows beautifully along the engine bay, giving you more horse power and torque, and hopefully an appreciation for the care and time that has gone into the production.

With over 25 years’ experience in both the domestic and motorsport market they recommended a multi-layer foam construction filter, these filters work perfectly in our ‘Hi-Flow’ range. The two large filters provided, flows 30% more air than the stock filter and fits snuggly within the housing.

A completely stock vehicle was sourced for the final dyno testing.

The Forge High Flow airbox produced an impressive 12bhp and 20ftlb increase on independent dyno testing.

BMW M3/M4 CHARGECOOLER

In addition to the Forge Motorsport PolarCooler range, here we have their top mount replacement chargecooler and expansion tank for the BMW MSport S55 Engine.

The Chargecooler features an all aluminium construction which overcomes all the issues relating to plastic end tank splitting, failure at high boost and leaks between the core and end tanks with end tank seal failure. The end tanks are fabricated using high precision laser cut sheet metal panels which are TIG welded by hand for maximum strength and durability.

Designed and manufactured at Forge Motorsport HQ in Gloucestershire, England, They utilised their Solidworks CAD design system to assist in the creation, modification, CFD (Computational Fluid Dynamics) analysis and optimization of this innovative charge cooler. Three different core constructions were evaluated during the development process. The final design of a bar and plate core far outperformed the other two alternatives. In doing this, the Forge Motorsport development engineers have made a quadruple pass design, allowing the water to flow through four passes of the cooler which improves the cooling efficiency beyond any other products currently on the market.

Unique to the market, the Forge BMW M3/M4 S55 Chargecooler system (that also fits the M2 Competition F22 2018-) uses an expansion tank rather than a header tank like the OEM system. There is a filler cap located at the highest point on the Chargecooler allowing you to be sure that the charge is 100% full of coolant with no air pockets. This maximises the efficiency of the heat rejection of the coolant within the Chargecooler water jacket.

• Offering over 71% increase in volume and over 42% increase of frontal area.
• In hot climate testing, constant dyno runs showed significantly lower inlet temperatures compared with the stock system and an increase in power of up to 20BHP.
• As part of Forge Motorsport’s strict quality control process, each chargecooler unit is carefully inspected and pressure tested to 4BAR before despatch.
• Located on the outlet tank of the chargecooler there is also a 1/8 NPT port ready for water/methanol injection if required.

The existing OEM Chargecooler rubber mounts are used for this expansion tank and Chargecooler, isolating the system from the harsh vibrations of the engine. No trimming or cutting of the vehicle is required and all parts can be returned to standard if necessary.

AUDI RS6 INDUCTION KIT

Forge Motorsport have launch their RS6 Carbon Fibre Air Box, another superior product to be released in their ‘Hi-Flow’ range.

With this unique sleek design, you can expect to see a carbon fibre housing that flows beautifully along the engine bay, giving you more horse power and torque, and hopefully an appreciation for the care and time that has gone into the production.

Once the initial carbon fibre sample was developed, they fitted the intake to the Audi development vehicle for rigorous testing. A few small changes were made to ensure we provide our customers with the best possible fitment and performance.

With the design process complete, Forge wanted to be sure we delivered the best quality product we could and following the extensive design and development of this intake.

• Rather than using a vacuum (also known as liquid infusion) to draw the resin through the mould then pulling the raw carbon fibre cloth to the mould shape, a technique known as Autoclave is used in the manufacturing of this beautifully designed product. This involves the use of up to 10bar of pressure that is blown into a 100% billet mould to force the material out. This high amount of pressure ensures the carbon fibre is fully in contact with the surface of the mould.

• Therefore, making sure the weave is tight, solid and strong; this process will also ensure there are no imperfections in the product.
• The mould is then heated to cure the resin which in turn gives a tensile strength up to 8 x stronger than mild steel but at a fraction of the weight.

All the Forge Motorsport hoses supplied in this Hi-Flow intake have been designed with 4 layers of ply.
